An inaccurate BOM can create serious problems. If a component is missing from the BOM or its quantity is incorrect, the MRP system may generate insufficient or excessive requirements. Therefore, BOM accuracy and regular updating are essential.
Master Production Schedule (MPS)
The Master Production Schedule is a detailed plan specifying the finished products to be manufactured, the quantities required, and the periods in which production should occur. It converts broader demand information, such as sales forecasts and customer orders, into a time-phased production plan.
The MPS acts as the primary driver of the MRP system because it establishes the demand for finished products. It considers factors such as customer orders, forecasts, existing inventory, production capacity, and desired delivery dates.
Its major roles include:
- Defines production priorities: It establishes which finished products should be produced.
- Specifies timing: It indicates when production should be completed.
- Coordinates demand and supply: It attempts to match customer requirements with manufacturing capability.
- Provides the basis for material planning: MRP uses the MPS to calculate the quantities of components and raw materials needed.
- Supports production control: It provides a reference against which actual production performance can be monitored.
An unrealistic or frequently changing MPS can create instability throughout the supply chain. Therefore, it should be prepared carefully and updated in a controlled manner.
Interaction Between BOM and MPS in MRP
The real strength of an MRP system comes from the combined use of the MPS and BOM. The MPS tells the system what finished products are needed and when, while the BOM tells it what materials and components are necessary to produce them.
For example, suppose the MPS requires 100 units of a finished product in Week 4. If the BOM specifies that each product requires two units of Component A and three units of Component B, the MRP system identifies the gross requirements as 200 units of A and 300 units of B. It then considers existing inventory, scheduled receipts, lead times, and other relevant information to calculate net requirements and determine when orders should be placed.
Thus, the MPS provides the time-phased demand, and the BOM provides the product structure and quantity relationships.
Importance to MRP Effectiveness
The accuracy of both inputs directly affects MRP performance. A correct MPS without an accurate BOM will produce incorrect material requirements. Similarly, a correct BOM is of limited value if the MPS does not accurately reflect actual production demand.
Together, they help organizations reduce excess inventory, prevent material shortages, improve production scheduling, coordinate purchasing, and meet customer delivery commitments.
